I searched here and I saw some references but no specific information.

Is there something that goes wrong here?

I have a Revo SX and it casts great except for ever so often I just get a hard stop, rebound and backlash.  I assumed it was my poor casting skills and difficulty in getting used to this reel.  

Anyone have any good info and should I send my reel back for a replacement?

That sounds like a result of a lose line layer laid onto the spool and the line is cutting into itself, causing an over wrap and stopping the lures flight at that point...A little more adjustment on the cast control cap should stop that, once it is recognized..
